Composite vs Steel: the complete engineering comparison

Where filament-wound composite wins, where metal still has a place, and how to weigh the decision across a full service life.

Why the comparison matters

Cylinder barrels have been honed steel for a century, and for good reason, steel is stiff, cheap per kilo and universally understood. But "cheap per kilo" and "cheapest over a service life" are very different measures. Filament-wound composite changes the calculation by removing the failure modes that dominate a steel cylinder’s lifecycle cost.

Weight

A composite barrel weighs roughly one quarter of an equivalent steel one, and about 25% less than aluminium. On mobile and reciprocating equipment that reduction compounds: lower reciprocating mass means faster cycle times, less energy per stroke and reduced stress on every component the cylinder is bolted to.

Corrosion

Steel corrodes; the only questions are how fast and how expensive it is to manage. Composite is chemically inert to salt, chlorinated water and most process chemicals, so it removes corrosion from the maintenance budget entirely. In wet, chemical and marine service this is usually the single largest lifecycle saving.

Surface and maintenance

A wound composite bore is polished to a 5–15 Ra micro-inch finish and is self-lubricating. It does not need honing, and it resists piston lock-up even after months idle. Ongoing tests have exceeded 1,000,000 strokes with no seal replacement, a figure that directly attacks the maintenance line of the cost model.

Where steel still wins

Composite is not a universal answer. Where extreme point loads, very high temperatures beyond +121°C, or the lowest possible up-front unit cost dominate the decision, steel or stainless can still be the right call. The honest framing is lifecycle cost, not ideology.
